The Inline Fuel Pump That Fouled a Honda EG5000CL Generator: A Transfer Switch Lesson

Last spring, I spent the better part of a Tuesday morning staring at a Honda EG5000CL generator that had no right to be broken. It was one of five that a subcontractor had bought from us the year before. Hour meter: 41. Oil: clean. Air filter: clean. Yet it wouldn't hold a load without stumbling. When I pulled the plug, the electrode was covered in dry black carbon. A carbon fouling spark plug on a Honda GX390 engine usually points to too much idle time. I was ready to say that. I was wrong.

The Setup: A Generator That Should Have Been Fine

I manage quality and warranty compliance for a Honda generator dealership. In practice, that means I review every unit before it leaves our shop—roughly 600 generators a year. Between January and March this year, I rejected 11% of first deliveries due to spec discrepancies, missing paperwork, or parts that didn't match the order. I'm used to finding small problems. The First Wrong Conclusion

When I first started doing warranty inspections, I assumed carbon fouling always meant someone left a generator idling for hours under no load. Sometimes that's true. Then I Found the Inline Fuel Pump

After I removed the side panel, I saw it. An inline fuel pump was mounted to the frame with zip ties, plumbed between an auxiliary tank and the stock fuel filter. This was not a Honda part. It looked like a generic 12-volt pump, and the wire running to it was held together with electrical tape. The customer had installed it because they wanted to feed the generator from a 55-gallon drum instead of the factory tank.

Honestly, I'm not sure why the stock setup didn't work for them. My best guess is they didn't want to lift fuel out of a drum into the tank every day. But the inline fuel pump was causing the exact problem they were trying to avoid. The pressure was higher than the carburetor's needle and seat could physically hold shut. Fuel kept pushing through even when the float valve was closed, so the engine ran too rich. The spark plug fouled. The generator stumbled. It got worse as the fuel evaporated and left behind gums and deposits.

I want to say the pump was rated around 8 psi, but don't quote me on that. The point is, it was far more than the carburetor needed. The stock pulse-operated fuel system on a Honda GX390 generator engine is designed to deliver fuel at a much lower pressure. At least, that's been my experience with GX390-based Honda generators.

Carbon Fouling Is a Symptom, Not a Diagnosis

Here's the part that stuck with me. Five minutes of checking fuel pressure would have caught this before the generator left the trailer. Instead, the customer lost a day of work, we traded emails back and forth, and they spent hours trying to chase an issue that kept pointing back to the spark plug.

When a carbon fouling spark plug shows up, it's tempting to replace the plug and send the unit back. But that's treating the symptom, not the cause. The checklist we use now includes three things before we blame the plug:

  • Fuel delivery — pressure, lines, filters, and any non-factory pumps.
  • Air intake — dirty filters, blocked shrouds, or aftermarket enclosures.
  • Load profile — how long the generator runs under load versus at no load.

That list is the cheapest insurance I know. Five minutes of verification beats five days of correction. This case cost the customer a service call because they skipped that first check. Once we removed the inline fuel pump and replaced the fouled plug, the generator ran fine. The carburetor didn't need rebuilding. The engine was healthy. The customer just had too much fuel pump.

The Transfer Switch Question

While we were waiting for replacement parts, the customer asked me how to install a generator transfer switch at their shop. They had seen a video about backfeeding a dryer outlet with a double-ended cord. I told them that's a fast way to create a fire risk, damage equipment, or hurt a lineman repairing the utility lines. What This Taught Me

The technical fix was simple once we found the root cause. Remove the inline fuel pump, put the fuel system back to the way Honda designed it, install a new spark plug, and the Honda generator ran like it should. The hard part was catching the problem before I defaulted to blaming the operator.

I've learned to ask more questions before writing a diagnosis. I also ask customers to send a photo of the whole generator, not just the spark plug, because the plug can lie to you if you're only looking at the plug. And I've added fuel delivery checks to our standard inspection form after this case. It has already caught at least three similar setup mistakes.
