This checklist is for anyone who handles generator purchasing and maintenance at a small business, warehouse, or job site. Use it before you stock spare parts, before you order another machine, and before a power outage makes every excuse sound expensive. I manage purchasing for a building with about 60 to 80 orders a year, and generators have become a regular line item.
Step 1: Match the generator to the load, not to a price
I report to both operations and finance, so I know the tension between a low purchase price and a machine that actually works. If I get a request that says 'honda-generator' with no model, I send it back. The model tells you the load it can handle and the parts it will need.
For example, the Honda EX 1000 generator is genuinely useful for small 120V loads. If you only need lights, a laptop, and a phone charger, a Honda EX 1000 generator is enough. For a job trailer with a fridge and a power tool battery charger, you need a bigger inverter or an industrial unit. When I took over purchasing in 2020, we had three generators on site and no spare parts. That worked until the second one failed.
I do not compare generator quotes by sticker price alone. I compare the price of the machine, the availability of parts, and the cost of an emergency repair. After five years of managing small fleet purchases, I have come to believe the 'best' generator is the one whose parts you can actually get before the next storm.
Step 2: Replace the air filter before you need it
The most common engine in our small fleet is a GX390. If that engine is under a generator, the Honda GX390 generator air filter is a maintenance item you should not skip. It is not a 'check it later' part.
Remove the air cleaner cover, inspect the foam pre-filter and the paper element. If the foam is oily or the paper is dark, replace it. On a GX390, the cover and filter are easy to misalign; if the cover does not seat evenly, unfiltered air can get in. That is worse than running with no filter at all because the dirt gets into the carburetor and cylinder.
Spare filters are cheap compared to the labor and downtime of an engine repair. The upside of skipping one air filter swap is saving one filter. The risk is a much more expensive repair. I've done that math. I stock at least one replacement filter for every generator we own, plus a spare foam pre-filter.
Step 3: Learn the correct spark plug install process
Spark plugs cause a lot of no-start calls. The question I get most is 'when should I change it?' The better question is 'do I know how to install it without breaking anything?'
Here is the short version of a spark plug install for a Honda generator with a GX-series engine:
- Let the engine cool down.
- Remove the spark plug cap and clean the area around the base.
- Use the correct plug. For many GX390 engines, that is an NGK BPR6ES, but confirm it in the Honda manual for your exact model.
- Gap the new plug to the spec in the manual.
- Start the plug by hand so you do not cross-thread the cylinder head.
- Tighten to the manual's torque spec. I keep the torque setting in a note on the maintenance log.
What most people miss during a spark plug install is the gap check. A plug can look clean and still be out of spec. The owner's manual has the gap number, and a small wire gap tool costs a couple of dollars.
The owner's manual is the authority here. I have a printed copy in each generator storage box. If I remember correctly, the GX390 in our fleet takes an NGK BPR6ES, but I do not quote that from memory; the manual wins.
Step 4: Keep the battery charged
If your generator has electric start, a dead battery is the most predictable failure I see. A standard battery charger is not always the right tool. You want a 'float' or 'maintainer' mode.
I bought a Fleet Farm battery charger a few years ago because it also had an engine start mode. The maintainer mode is what keeps the 12V battery ready. If you do not have one, get a maintainer you can leave connected for weeks without cooking the battery.
A generator that won't start because the battery is flat is a total cost problem. The battery might cost $60; the after-hours service call can be $300. The cheap move is to keep the battery charged. I hit 'buy' on that charger and immediately wondered if it was overkill. I didn't relax until a generator that had sat for three weeks started instantly.
One warning: if your charger does not have automatic float mode, don't leave it connected forever. Overcharging a battery shortens its life, which brings you back to the same problem at a worse time.
Step 5: How to open heating and air conditioning control panel when you need it
This one seems small until the power goes out and you are trying to switch backup power to the furnace. The access door for the heating and air conditioning control panel is usually on the unit cabinet. On many residential units, it is a rectangular cover held by two screws or a quarter-turn latch. On a rooftop commercial unit, it may be a hinged panel with a captured screw.
Before an outage, open it once, take a photo, and note which breaker feeds the HVAC system. That photo is useful when an electrician is walking you through a transfer switch. You do not need to touch the wires; you just need to know how to get the panel open without damaging it.
If you see low-voltage wiring and a transformer, treat it as live even if the system is off. The person who should connect a generator circuit is not the one holding the phone flashlight; it is a licensed electrician. Opening the control panel is not the same as wiring it safely.
Step 6: Run a full-load test
A generator that starts after sitting for months is good. A generator that can hold full load is better. I test each unit with actual equipment: some lights, a space heater, a battery charger, and a small fan motor. If it is safe, I also test the HVAC circuit through the transfer switch.
Record the date, the voltage reading, and the amount of load. That log has saved me a few arguments when a unit failed under load. It also makes it easy to see which unit had the air filter changed at the same time.
Common mistakes I still see
- Running a GX390 without an air filter, even for a short test, and damaging the piston.
- Over-tightening a spark plug and stripping the thread in the cylinder head.
- Using a regular battery charger instead of a maintainer.
- Forgetting the HVAC control panel access until the night of a winter storm.
- Buying a generator that has no local parts support. The lowest quote can be the most expensive machine you own.
There is no zero-maintenance generator. The most reliable machines I've found are the ones someone inspected, charged, and tested before the outage. At least, that has been my experience with small fleets. If you only build one habit from this list, make it the full-load test. A generator that passes that test is worth more than a cabinet full of spare parts that nobody fitted.
